Large Metal Boxes, Tea Tins, or Gift Tins? Your Spec Depends on Which Problem You Actually Have

There Is No Single Best Metal Tin Spec — Here Is How I Sort These Orders

I have been handling packaging and print orders for nine years. In that time I have personally made (and documented) 11 significant mistakes, totaling roughly $14,000 in wasted budget. Now I maintain our team's pre-order checklist specifically so other people do not repeat my errors.

The most expensive habit I had to break was treating metal tins as one product category. A tin is not a tin.

It is tempting to think you can spec any tin the same way: pick a size, pick a color, ask for a quote. But a 0.23 mm tea tin with an interior lacquer and a plug lid has almost nothing in common, spec-wise, with a 0.6 mm storage box with a slip lid — even though both get described as a metal tin with a lid. Same words. Completely different design constraints.

So before you request quotes, work out which of these four situations you are actually in. The advice changes a lot between them.

  • Scenario A: You need large metal boxes for storage. Function over appearance.
  • Scenario B: The tin touches food or drink — custom tea tins, tea tin packaging. Compliance and barrier properties come first.
  • Scenario C: The tin is the product's face. Round metal tins, metal tin gift boxes, hinged lids, retail shelf.
  • Scenario D: You are ordering small for the first time and running into minimums.

Most people are in two of these at once. I will get to how to handle that at the end.

Scenario A: Large Metal Boxes for Storage

This is the least glamorous category and the one where people overspend the most, usually on decoration they do not need.

What actually matters here is gauge, lid fit, dimensional accuracy, and freight. That is basically it.

Gauge and structure. For consumer storage boxes, I have seen tinplate quoted anywhere from 0.23 mm to 0.35 mm, and heavier formed boxes go above that. I am not 100% sure what mill spec your specific supplier defaults to, so ask. Thinner metal flexes when you stack loaded boxes. If your boxes are going on a shelf three high, that flex is what eventually cracks a seam.

Internal vs. external dimensions. In my first year (2017) I made the classic dimension error: I specified 500 storage boxes by their outer dimensions and did not account for the lid overhang, which added roughly 6 mm on every side. They did not fit the shelving unit they were bought for. That mistake cost me $890 in a redo — no, $1,040 once freight was included, and the whole thing delayed the project by eight days. Now the rule on our team is simple: specify internal dimensions for anything that has to hold something, and external dimensions for anything that has to fit somewhere. If both matter, say so in writing and ask the supplier to confirm both.

Lid style. Slip lids are cheaper and faster. Hinged lids are more convenient but the hinge becomes a wear part, which is a scenario C problem, not a scenario A problem. Do not pay for a hinge on a box that lives in a warehouse.

Freight is part of the spec. Metal is heavy, and shipping heavy metal in a box that is mostly air is how people accidentally double their landed cost. Nesting boxes (tapers that stack inside each other) can cut container volume substantially. Ask your supplier what the nested pack ratio is before you compare quotes, because a quote that looks 12% cheaper per unit can lose badly on freight.

The counterintuitive bit: on storage boxes, skip the printed design almost entirely. A single-color logo stamped on the lid is fine. Put the money into gauge and lid tolerance instead, because that is the part your team will actually notice in month six.

Scenario B: Custom Tea Tins and Tea Tin Packaging

This is the scenario where mistakes get expensive, because food-contact packaging is regulated and because you usually find out you got it wrong after the product is filled.

The core issue: food safe is not a single property. It is a set of properties — the base metal, the interior coating, the seam solder or weld, the gasket if there is one, and the way all of those behave in contact with a specific product over time.

In the US, interior coatings for food-contact metal are typically addressed under FDA 21 CFR 175.300 (resinous and polymeric coatings), and suppliers should be able to provide a declaration of compliance plus migration or extraction test data. In the EU, the framework is Regulation (EC) No 1935/2004, with material-specific rules underneath it. Verify current requirements with the official sources before you commit — I am summarizing, not advising.

Here is the expensive story. In September 2022 we filled 3,000 custom tea tins. The tins were described as food-grade. Six weeks later, the tea in the bottom third of each tin had picked up a flat, metallic-adjacent note. Not spoiled. Just wrong. The interior coating was food-contact compliant on paper, but it was a thin spray coating with an incomplete coverage band near the seam, and the tea was absorbing the difference.

That one cost $4,100 in product plus a relaunch delay of three weeks, and it damaged a relationship I had spent two years building.

What I do now, on every tea tin packaging order:

  1. Ask for the actual test report, not the word food-grade. A declaration of compliance and a migration test result are two different documents. Get the one with numbers on it.
  2. Run a real storage test. Four weeks minimum, with your actual tea, sealed in the actual tin, stored at the humidity level where it will actually live. A dry lab test tells you almost nothing about aroma transfer.
  3. Ask about the seam and the lid interface. That is where barrier performance usually fails first.
  4. If the product is hygroscopic, treat the lid as part of the barrier. Tea absorbs moisture from the air. A plug lid with a gasket behaves differently from a plain slip lid, and if you are double-lidding, the outer lid is decorative, not functional.

One more thing: tea tins almost always double as a gift object, which means you are also in scenario C. Handle compliance first, then aesthetics.

Scenario C: Round Metal Tins, Gift Boxes, and Hinged Lids

Now the tin has a job: it has to look like it is worth what you charged for it.

Three things break this kind of order. Color, artwork on curves, and hinges.

Color. Industry standard tolerance for brand-critical colors is Delta E under 2. Delta E of 2 to 4 is noticeable to a trained observer; above 4 is visible to most people (Reference: Pantone Color Matching System guidelines). Also worth knowing: a Pantone color may not have an exact CMYK equivalent. Pantone 286 C, a common corporate blue, converts to roughly C:100 M:66 Y:0 K:2, but the printed result shifts with substrate and press calibration (Reference: Pantone Color Bridge guide). On coated tinplate, that shift is real. If your brand color lives on this tin, ask for a physical sample before the run, not a screen rendering.

Artwork on a curved surface. Standard commercial print resolution is 300 DPI at final size; large format viewed at distance can drop to 150 DPI and still look fine. But that guidance assumes a flat sheet. On a round metal tin, flat artwork wraps around a curve, and elements near the edge compress while elements near the center stretch. A PDF proof will look perfect. The tin will not.

We approved a digital proof for an 80 mm round tin in Q1 2024 and went straight to production on 2,000 units. A ring of text near the lid edge came back visibly distorted. It was not a printing defect — it was geometry. We ate the redo. If I could redo that decision, I would have paid for a wrapped dummy or a physical pre-production sample. At the time, a $180 sample fee felt like a lot against a $3,000 order. It was the cheapest line item we could have added.

Hinges. A hinge is a wear part, and most buyers never test it. Ask whether the supplier has cycle data. I have seen suppliers quote 1,000-plus open and close cycles on a decent hinge, and I have seen others decline to quote anything at all. That second answer is a red flag on a metal tin gift box that a customer will open repeatedly. If you can, get one sample and open it 200 times yourself while thinking about something else. If it loosens in a way you can feel, it will loosen more.

And then there is the part almost nobody budgets for: the tin is only half the package. The insert card, the belly band, the closure label, the printed gift wrapping paper, and the shelf signage are all print items, and they are usually on a tighter deadline than the tins. This is the one place where I would bring in a print partner early rather than late. We use 48hourprint for the inserts, bands, labels, and wrapping paper on our gift SKUs — they advertise 48-hour turnaround on standard print items, which is genuinely useful when a tin shipment slips and your insert cards are the only thing standing between you and a launch date. That is not a blanket guarantee on every job, so confirm your specific specs and quantities with them first.

Scenario D: The Trial Order, When You Only Need 100 to 500 Units

Small orders get treated badly in this industry, and I think that is short-sighted. When I was starting out, the vendors who treated my $200 orders seriously are the ones I still use for $20,000 orders. Small does not mean unimportant. It means potential.

So here is my counterintuitive advice, and it goes against what most buyers do: on your first order, deliberately pay a higher unit price. Do not chase the quantity break.

The math is not intuitive. Say you are quoted $1.40 per unit at 250 pieces and $0.85 per unit at 5,000 pieces. That is a real gap. But the pricing difference is mostly tooling and setup amortization, not material. A one-time plate or tooling charge of $400 to $900 spread across 250 units adds $1.60 to $3.60 per unit. Nobody is overcharging you. You are just paying for setup without volume to hide it in.

Now compare that to the cost of being wrong. If your insert does not fit, or the lid is a plug when you needed a slip, or the color is off, being wrong on 250 units costs you a few hundred dollars and a week. Being wrong on 5,000 units costs you twenty times that and possibly your launch.

Do this instead: budget the tooling as a separate line item, ask in writing whether the tooling is reusable for reorders, and ask who owns it. Then scale once you have validated the spec with real product in real hands.

One related note on vendor selection. In late 2024 we collected quotes for a hinged gift tin and Vendor B came in 22% cheaper with similar specs. Every spreadsheet pointed at B. My gut said no, because B had taken six days to answer a pre-sales question. We went with A. A few months later I heard from another buyer that B outsourced its lid assembly and had slipped roughly five to six weeks on a holiday order. I am not saying responsive suppliers are always better — I am saying that slow answers during the sales phase are a preview of slow answers during production.

How to Tell Which Scenario You Are Actually In

Five questions. Answer them in order.

  1. Does the tin touch food or drink directly? If yes, you are in Scenario B, and everything else is secondary. Compliance is the only item on this list that can get your product pulled from a shelf.
  2. Will a customer see it on a shelf or open it as a gift? If yes, you are also in Scenario C. Delta E tolerance, a physical proof, and hinge testing all apply.
  3. Is the tin only holding or organizing something? Then you are in Scenario A, and you should be spending on gauge and lid fit, not decoration.
  4. Are you ordering under about 1,000 units for the first time? You are in Scenario D on top of whatever else applies. Expect a higher unit price and plan for it rather than resenting it.
  5. Is it going to be stacked, or shipped any meaningful distance? Back to Scenario A: check nesting ratio and landed freight before you compare quotes at all.

If two scenarios apply, rank them like this: compliance first, then appearance, then unit cost. Cost is the only one of the three that can be fixed on the second order. The other two have to be right the first time.

Bottom line: the reason so many tin orders go sideways is not that buyers are careless. It is that they ask one question — how much per tin — when the real question is which constraint is binding. Figure that out first and the quotes start making sense.
