What Is a Contactor? ABB Contactor Basics, DC Coils, and Emergency Replacements

If you need the short version: a contactor is a heavy-duty, electrically controlled switch for power circuits. For motor starting, you want an ABB motor contactor rated for AC-3 duty. If your control circuit runs on 24 V DC or another DC voltage, you want the ABB DC coil version, or an AF contactor that accepts both AC and DC. And if you are in an emergency, pay for verified stock and guaranteed delivery instead of the cheapest option. The cheapest contactor that arrives late can cost you a full production day.

I have spent the last nine years coordinating electrical component replacements for industrial facilities. In my role triaging rush orders, I have handled more than 200 same-day replacements, many for clients with lines down and deadlines running. In March 2024, a client called at 2 PM needing an ABB AF96 contactor for a packaging line restart at 5 AM the next morning. Normal lead time from their usual supplier was three days. We found a verified unit 40 miles away, paid $380 extra in courier fees, and delivered it by 10 PM. The alternative was a $50,000 penalty clause.

That experience is why I keep coming back to the same rule: in an emergency, certainty is worth the premium.

What is contactor? The direct answer

If the search term is 'what is contactor,' the answer is: an electrically controlled switch. A contactor lets a small control circuit, like a start button or a PLC output, turn a much larger power circuit on and off. When the coil energizes, it pulls in the main contacts and carries current to the load. When the coil de-energizes, the contacts open.

The difference between a contactor and a relay is not just size. Relays are built for low-current control circuits. Contactors are built for power circuits, with heavier contacts, arc-suppression features, and a mechanical life rated for thousands of operations. For motor loads, a contactor is the standard switching device.

One pole contactor: when it is the right choice

A 'one pole contactor' switches a single conductor. It is common in single-phase heating, lighting, and DC circuits. It is not a substitute for a 3-pole motor contactor unless the motor is single-phase and the design calls for one pole. I have seen people try to use a one pole contactor on a three-phase motor and create a phase-loss condition. That is a motor killer.

When ordering a one pole contactor, verify the current rating, the coil voltage, and the number of auxiliary contacts. The part number alone is not enough.

ABB motor contactors and DC coils: what to check

When someone searches for an 'ABB DC contactor,' there are two different things they might need. First, a contactor with a DC control coil. Second, a contactor built to switch a DC load. These are not the same, and mixing them up is an expensive mistake.

  • For motor starting, choose an ABB motor contactor sized for the motor current and duty. Per IEC 60947-4-1, contactors for normal motor starting are rated AC-3. Reversing or inching duty is AC-4. If the motor nameplate current exceeds the contactor rating, you will weld contacts.
  • For a DC control circuit, choose the DC coil version, or use an AF contactor. ABB AF contactors use an electronic coil that accepts a wide range of AC or DC control voltages, which is why they show up in so many panels.
  • For a DC load, check the DC rating. DC arcs do not self-extinguish as easily as AC arcs. A contactor rated only for AC cannot simply be used for DC switching.

Also, do not assume every ABB contactor is the same. The coil code, the frame size, and the contact configuration all matter. I once skipped checking the coil voltage because the part looked like the one we always bought. It was 110 V AC instead of 24 V DC. The contactor pulled in, welded shut, and tripped the breaker. The downtime cost more than the part.

How to test a contactor with a Fluke mini multimeter

You do not need a bench full of test gear to confirm a contactor is bad. A compact Fluke mini multimeter is enough for most field checks, and I carry one on every emergency call.

First, disconnect power and tag out the panel. Then measure the coil terminals, usually A1 and A2. If the meter reads open, the coil is burned out. If it reads low resistance, the coil is intact. Low resistance is normal for a contactor coil, so do not expect a big resistance like you would see with a resistor.

Next, check the main contacts. With the contactor de-energized, each pole should read open between line and load. Manually push the armature to close the contacts, and each pole should read near zero ohms. If one pole stays open or shows high resistance, the contacts are worn or pitted.

You can also verify control voltage with the Fluke mini multimeter set to V AC or V DC while someone operates the start command. If the measured voltage is outside the coil rating, the problem is upstream, not the contactor.

The emergency rule: certainty is worth the premium

Here is where my bias shows. In an emergency, I will pay extra for verified stock, a confirmed part number, and same-day shipping. I have paid $400 in rush fees to save a $50,000 penalty. I have paid for uncertain delivery promises and regretted it. The difference is not speed; it is verifiable speed.

An uncertain maybe is more expensive than a confirmed yes.

A vendor who says 'probably in stock' is not the same as a vendor who sends a photo of the part, confirms the coil code, and gives you a tracking number before you hang up. The first option saves maybe $50. The second option saves your production schedule.

That is not a blanket defense of rush fees. It is a statement about risk. When a line is down, the cost of being wrong goes up fast. Spending a little extra to remove the most likely points of failure is rational, not wasteful.

What I can't tell you from here

This was accurate as of March 2025, but the ABB catalog changes. Part numbers get superseded, coil codes shift, and frame sizes are updated. Verify the current datasheet before you order anything.

This approach also comes from a specific context. I work mostly with food-and-beverage plants where 24/7 production makes downtime expensive. If you are building a new panel with plenty of lead time, you do not need rush fees. You need the technically correct contactor and a supplier who answers the phone. The calculus is different.

If you are working on a non-critical circuit, a lower-cost contactor may be perfectly fine for your application. I am not going to argue otherwise. But when a motor is involved, the price difference between a properly rated ABB contactor and an unfamiliar one is usually tiny next to the cost of a failed start. Buy the certainty that matters, and skip the certainty that does not.
