Can You Cut Aluminum with a Plasma Cutter? A Buyer’s Checklist Before You Buy

I’m the person who signs the purchase orders at a 34-person metal fabrication and signage shop—not the person who runs the torch. When our operations manager asked me to budget for a Hypertherm Powermax 45 plasma system and a small laser cutter in the same quarter, my job was turning “make the cutting better” into numbers finance could approve.

That was late 2024. Since then, the same three questions keep showing up in my inbox: can you cut aluminum with a plasma cutter, what does “most powerful laser cutter” mean on a real spec sheet, and should a small shop even consider laser and plasma side by side. This is the checklist I run now, before I ask any supplier for a quote.

Where this checklist helps

If you run a job shop, a small fabrication department, or a mixed sign-and-metal workshop, this list is for you. When your work is a mix of steel, aluminum, acrylic, and wood, the question isn’t which machine is “better.” It’s which cutting technology fits the jobs that actually pay the bills. This is how I compare them before money changes hands.

Step 1: List the materials you cut—and the ones people keep requesting

Start with the question I get most often: can you cut aluminum with a plasma cutter? Yes, you can. We cut 3 mm to 12 mm aluminum on our Powermax 45 for brackets and frames almost every week, and it does the job reliably. What the sales pages don’t tell you: aluminum produces more dross and a rougher edge than mild steel. If the edge will be seen in the final product, budget extra time for grinding.

Write the full material list down before you compare machines. Plasma cuts metal—mild steel, stainless, aluminum. It doesn’t cut wood, acrylic, or fabric. If part of your workload includes those materials, a laser cutter earns its place next to the plasma unit, not instead of it.

Most of the searches for “hobby laser cutting machines South Africa” come from sign shops, gift makers, and small product businesses rather than metal fabricators. For that workload, a hobby-class CO₂ laser is often the right buy. For cutting steel and aluminum, it isn’t. Trying to make one machine serve both is the most expensive shortcut you can take.

Step 2: Compare cut charts, not “most powerful” labels

“Most powerful laser cutter” is a popular search phrase, and I understand why: wattage is easy to compare. But it’s only one input. A 100 W laser with weak beam delivery will lose to a well-set 80 W machine on real parts. Plasma has the same problem; maximum severance thickness is not a thickness you’d want to cut all day.

If a supplier opens with “the most powerful in its class,” ask for the documented spec—cut charts, duty cycle, real input power. Per FTC advertising guidance (ftc.gov), performance claims should be substantiated. A supplier who believes in the machine will send the evidence without making you ask twice.

For our plasma purchase, I stopped comparing “strongest” and started comparing recommended cut thickness, speed, and duty cycle. The Hypertherm Powermax 45 is a 45-amp system. I picked it because our daily maximum sits comfortably inside the recommended range on Hypertherm’s published cut chart. That chart matters more than any label on the box.

Step 3: Download the manual before you request a quote

I don’t ask for pricing until I’ve read the operator’s manual. For the plasma unit, that meant finding the Hypertherm Powermax 45 SYNC PDF and reading the sections our operator would care about: air pressure and flow, consumable part numbers, duty cycle, and error codes. I last downloaded the current manual in January 2025. It’s public, which tells me Hypertherm expects owners to understand the system rather than call a technician for every question.

  • Installation requirements. Real air flow, real power draw, real clearances—not the “just plug it in” version from the sales page.
  • The consumables list. Part numbers and replacement intervals. This is where the machine’s true running cost hides.
  • The fault-finding section. The first breakdown always happens on a Friday at 4:45 p.m.

A supplier that won’t share the manual before the sale usually won’t provide useful support after it. I learned that with a 2023 purchase; the documentation turned out to be a photocopied quick-start guide. Not ideal when you’re a long way from the nearest service point.

Step 4: Price the consumables before you price the machine

Every cutting machine is sold once and fed for years. On the plasma side, that includes electrodes, nozzles, shields, and swirl rings. The newer SYNC range from Hypertherm uses one-piece cartridges that make changes fast and consistent—but they still carry a running cost, and you should know what it is before you commit.

On the laser side, the running costs are lenses, mirrors, and assist gas. If you haven’t priced those items before selecting a machine, you haven’t priced the machine.

When we compared quotes for our plasma system in late 2024, the cheapest import sat about 18% below the local supplier. Then I added freight, customs clearance, and one spare-consumables kit. Suddenly the gap was small. Add a six-week wait for replacement parts and the local supplier won—despite the higher price on the quote.

That’s the total-cost-of-ownership habit. The purchase price is the entry ticket. Consumables, downtime, and support are the subscription.

Step 5: Check what it needs to run before you reserve floor space

Plasma cutters need compressed air—with enough flow and clean, dry air, not just any compressor. In our shop, the existing compressor didn’t have the headroom, and the upgrade cost more than the plasma unit’s accessories. I only caught it because the manual from Step 3 listed the requirement in black and white. The manual saved us on that one.

Laser cutters need ventilation or fume extraction, sometimes a water chiller, and clean optics. Both need the right electrical supply. If you’re looking at imports—and a large share of the hobby-market machines sold online are imports—confirm the input voltage before you pay. A 110 V machine sitting in a 220 V shop is an extra transformer and an electrician’s invoice away from running. That belongs in your comparison, not in a surprise after delivery.

Step 6: Compare the three-year total, not the PO total

My formula is simple:

Machine price + freight + installation + electrical/air/ventilation work + consumables + maintenance + training and scrap in month one.

It took me two machine purchases and one uncomfortable conversation with my operations manager to understand why this matters. When I took over purchasing in 2020, I compared quote totals. Now I compare full columns. The machine that looks $800 cheaper on paper is usually not cheaper once you add freight, consumables, and the cost of waiting weeks for a simple nozzle.

Mistakes I still see on equipment requests

Buying power for work you don’t have yet. “Most powerful” is tempting until you pay the running cost for that extra power on every job you do today. If your real workload tops out at 12 mm, a 45-amp plasma unit or a mid-range laser will serve you better than the biggest option in the catalog.

Ignoring what support means in your country. Ask whether parts are stocked locally or must be imported. We’re in South Africa, so this mattered more to me than any brand name. Before we ordered the Powermax 45, one phone call to the local distributor confirmed consumables were in stock. That call was worth more than a thousand dollars of discount.

Letting one salesperson define “best.” A plasma salesperson will sell plasma; a laser salesperson will sell laser. Ask only one, and that’s the answer you get. If you ask me, the right machine is decided by your material list and your three-year total cost—not by whichever technology the supplier happens to stock.

If most of your work is mild steel and aluminum up to about 16 mm, with the occasional stainless job, the Hypertherm Powermax 45 is the kind of plasma system I’d shortlist. If your work is mainly acrylic, wood, fabric, or engraving, buy the best-supported laser you can find locally and skip plasma. If it’s genuinely both, run this checklist twice and let the numbers explain it to finance.

Print the cut charts, price the consumables first, and only then send the purchase order.
