ABB Contactor Cost Checklist: A110-30, AF80, Motor Protection Circuit Breaker, High Voltage Contactor, and Starter Relay Testing

I'm a purchasing manager for an industrial maintenance contractor. I don't design motor control panels, but I've signed enough invoices to know what happens when a panel is installed twice. Over the last six years, I've tracked every electrical parts order in our spreadsheet: ABB contactors, relays, motor protection circuit breakers, test tools, and the occasional overnight shipment that was not guaranteed. This is the cost-control checklist I run when those orders land on my desk. It has five steps.

When I first started managing contactor replacements, I assumed any quote with the same current rating was a fair comparison. That mindset produced three reorders in one year. The real comparison starts with duty, coil voltage, and the protection around the contactor.

1. Confirm the application before you compare ABB contactor prices

A contactor is rated by current, but the rating only means something when it's connected to a defined load. An ABB A110-30 contactor is a workhorse in many motor starting applications. An ABB AF80 contactor solves a different set of problems because the AF family's electronic coil is designed to tolerate a wider range of control voltages. I would never switch between those families just because one price is lower. That's how I ended up with replacement parts that were correct in catalog terms but wrong for the actual panel.

Write down three things before you request a quote: continuous load current, motor full-load current or load type, and control voltage. If your requisition says only 110A, you will get a part, but you might not get the right part. In a good year, this step is what keeps my spreadsheet clean.

2. Check the coil voltage and auxiliary accessories before approving the base price

The lowest base price is rarely the lowest total cost once you add coil voltage, auxiliary contacts, mechanical interlock, and freight. I compare contactors on a total-cost basis, not on the first line of the quote. Coil terminals are often marked A1-A2. A 24V coil may look like a better electronic part because it's safer, but if your panel uses 120V control, it's a shelf piece, not a working contactor.

In Q2 2024, I approved an urgent AF80 replacement after a plant had repeated coil dropouts during voltage dips. That AF-series contactor cost more than a comparable conventional contactor, but it solved a problem that had already caused two service visits. From a procurement perspective, the more expensive option was the cheaper repair. Mental note: I still owe them a clean spare-parts list after that one.

3. Budget for motor protection circuit breakers when the design requires them

A contactor's job is switching, not overload protection. If a motor branch circuit needs overload protection, that job belongs to an overload relay or to a motor protection circuit breaker. When I see a motor protection circuit breaker on the engineering drawing, I don't try to value-engineer it out to save a line item. The breaker usually covers both overload and short-circuit protection in a coordinated package, and it makes troubleshooting easier for the technician.

One rule that has saved me money: set the motor protection breaker for the motor full-load current, not for the contactor rating. The contactor and the motor do not always have the same amp rating. That setting matters more than the contactor frame size on the purchase order.

4. Treat a high voltage contactor request as a separate sourcing event

The phrase high voltage contactor should not be treated as a normal contactor but bigger. I'm not an electrical engineer, so I will not claim to calculate clearances or arc-flash boundaries. What I know from a purchasing perspective: lead times, spare parts, and engineering review costs are all higher on a high voltage contactor request.

Before approving this kind of purchase, I ask one question: who has verified the insulation class, voltage rating, and switching arrangement? If nobody can answer, I stop the PO process. That's not me being cautious for the sake of caution. It's me remembering how much rework costs after a panel is built around the wrong assumptions.

5. How to test a starter relay with a multimeter before buying a replacement

For every contactor or starter relay failure, there's a chance the part is not as dead as it looks. I don't want to authorize a new ABB contactor and then find out the old one was fine. So I ask the technician one thing: did you test the starter relay coil with a multimeter?

Here's the safe sequence I use when I'm standing in front of a motor starter:

  1. Lock out and tag out the panel. Verify zero voltage with your multimeter before touching anything.
  2. Identify the coil terminals. On a simple starter relay, use the relay base diagram. On a contactor, the coil terminals are usually A1 and A2.
  3. Set the multimeter to resistance, not continuity beep. A beep only tells you there is some path for current.
  4. Read across the coil. A completely open reading means the winding is burned out. A near-zero reading, when the coil should read tens or hundreds of ohms, can indicate a shorted winding. Compare to the manufacturer's expected coil resistance when that number is available.
  5. If the coil reading looks normal, check for control voltage when the start command is given. A relay is useless if it never receives power.

This same method also works on most small starter relays and contactor coils. It isn't a complete test of the whole starter, but it will keep you from replacing a good coil on guesswork.

What I avoid now

I don't have hard data on how many electrical reorders are caused by this kind of mistake industry-wide. I can only tell you what I've seen in our own purchase history: a large share of unnecessary expedites came from control voltage mismatches, omitted accessories, or the wrong protection layout. I wish I had tracked the reasons for those first two years instead of just the dollar amounts.

The checklist I keep coming back to is simple: know the load, verify the coil and accessories, keep the motor protection circuit breaker in the design, slow down for high voltage contactor requests, and test the old relay with a multimeter. That order has helped me separate a genuinely good deal from a part that only looks good on paper.
